Here is a similar fix. http://www.passatworld.com/forums/showthread.php?t=202265&highlight=peened He drilled through the flap and threaded it.

I think just forcing a nut on there could work.

Should I get stainless or regular? Nut or washer? , and can my friend with a welder just put a dot on the edge of the nub to keep the washer/nut on? or can I peen over the old stainless nub - is stainless malleable?

Stainless has a melting pt of ~2500 degrees, cast iron ~ 2300 degrees, brass ~1650 and iron almost 2800 degrees.

stainless 309 or 310 grades have better heat resistance than 304

If you EGTs are exceeding 1400-1600 degrees F, your engine is probably gonna blow up. Find some locking nuts w/ thread deformation (not the nylon type) and you should be fine. Vibration is the biggest enemy here.

Of course my pure ceramic header withstands the 2500 degree temps I create, I keep melting my shoes though.

Why can't you weld stainless? Can't you get stainless welding wire or rod?

Stainless is welded all the time, just use inert gas shielding.
